The appropriate thickness depends on how often the card will be handled and how rigid the finished item should feel. A 5 mil pouch provides everyday protection while remaining reasonably flexible. A 7 mil pouch adds more body for cards handled frequently, while a 10 mil pouch creates a firmer result suited to repeated use. Thickness is measured per side, and thicker material requires a laminator capable of supplying enough heat and pressure. Do not select the heaviest option automatically, since excessive rigidity may be inconvenient for wallets, sleeves, or compact storage. Confirm the machine’s maximum pouch rating and prepare a sample using the actual card. The finished pouch should seal evenly without cloudy areas, rippling, or weak edges.

A thermal pouch laminator can be used when it accepts both the pouch thickness and the narrow card format. The machine’s maximum width is rarely the concern with a small identification card, but its minimum feeding requirements and thickness capacity still matter. Feed the pouch sealed edge first and keep it straight as it enters the rollers. A suitable machine from the pouch laminators category should provide the heat setting required for the chosen mil thickness. Some machines require a carrier, while others are designed for carrier free operation, so follow the operating instructions. If the pouch emerges cloudy or partly open, do not immediately pass it through repeatedly. Confirm the temperature, thickness setting, feed direction, and warmup status first.

A clear sealed border must remain on all four sides so the adhesive layers can bond to one another around the insert. The card should sit centered inside the pouch without touching the open sides. A border that is cut too close may separate during handling or allow moisture and dirt to reach the card. Avoid trimming immediately against the insert after lamination. If the finished size must be reduced, leave enough sealed material to maintain the bond and use rounded corners to remove sharp points where appropriate. The border should also appear even, since a card that shifts during feeding can leave one side too narrow. Position the insert carefully, feed the sealed edge first, and allow the finished pouch to cool flat before trimming or handling it heavily.

Another size is appropriate when the insert is wider, taller, or intended for a different identification format. Access cards, event badges, membership cards, and government credentials do not always share driver’s license dimensions. Forcing an oversized insert into a smaller pouch can leave no usable border, while placing a very small card inside a larger pouch may create an awkward finished item. ID badge laminating pouches provide a slightly larger format for credentials that need additional space. Measure the insert after printing and cutting because final dimensions may differ from the design file. Also consider whether the finished item must fit a holder, wallet, clip, or storage sleeve before choosing the pouch.
